Due to the so called 'concrete cancer', which is largely associated with acid rain and other agencies for decay, there is a multi BECUs accumulating annual need for repair in all manner of concrete structures in Europe, alone. This affects highways, bridges, buildings, factories, power-station, airports and coastal defences. The scale of this is indicated by the estimated 3 million kms of paved highway, 4.4 million dwellings in system buildings and 900,000 bridges in the European Community. Removal of defective concrete and replacement with protecting materials represents a significant part of the ongoing repair and maintenance of these. Hydro-erosion is a process by which defective concrete and other construction materials are removed by the action of a high pressure water jet. It is operated as a hand-held tool method, though a few mechanized systems have been produced. Whilst the latter promise significant advantages over hand-held tools, the lack of a suitable control method currently places significant limitations on these benefits. However, if a reliable control method can be established, then improvements in productivity, quality control and worker safety can be realised. Using the know-how to be worked out in the HEROIC project, a 8-12 increase in productively is anticipated through the inclusion of a control system which uses material property predictions and the sound and vibration of the hydro- erosion processes. The Research Feasibility Study, BRST-CT96 0385, which has addressed the extreme technical risk areas in the proposed innovation, indicates that it should be possible to achieve the control objective. Though for a substantially reduced power water system than commercially employed, this study indicates that process sound and vibration are diagnostics for essential issues such as the exposure of reinforcing bars and malfunction of the water jet nozzle. In the project, an experimental, full power hydro-erosion rig will be used to substantiate the approach and investigate methods for realising a robust control system for it. The possible contribution of predictive modelling of the erosion process, based of data derived from non-destructive testing, is also to be established. The quality of the shape definition of the material removal in known to affect the longevity of the subsequent repair. HEROIC systems would give this and at the same time protect surrounding materials and components from the accidental damage that commonly arises with other removal methods. It will also be safe for the operator, who will no longer have to handle strain inducing tools or remain at proximity to potentially hazardous equipment. From the activity of the project, an important deliverable is understanding of how to realise appropriate versions of the HEROIC concept for the different concrete repair sectors. The supply chain necessary for commercial realisation of HEROIC systems, beyond the end of the project, is present in the core partners. The partner ROSY would design and supply the sensor based control system for the machines that would be manufactured with the partners MENASA and TEHNO. In the design and development of systems for the various repair sectors, partner TECHTUBE would contribute expertise on access technology for heavy machinery and work processes e.g. for a tall chimney. TEHNO are able to promote and market the systems in Europe, and also develop prospects in USA and the Far East. Partners UNIFIX. TECHTUBE and TEHNO also represent typical end users for different concrete repair sectors. Their early experience with a HEROIC system, to be developed and produced in a post project period of trial and demonstration, will serve to promote and accelerate industry take-up. Not including markets outside the EC, which would effect a multiplier of 3, the predicted profit is 52.2 MECU by the 5th year of marketing HEROIC systems. The RTD providers CU, DISAM-UPM and ISW will have a valuable opportunity to contribute their research specialisation to worthwhile industrial outcomes. The ac tualisation of these concepts makes mandatory the integration of NonDestructive Testing (NDT) at various phases of a component life. The late developments in the NDT field, including some BE, have been to some extent focused on this subj ect. Nevertheless, to face the unified life-cycle in all respects, it becomes n ecessary to put a greater effort on the integration of the nondestructive techn iques at the level of design and manufacturing process. The INDUCE project has bcen conceived to make this objective feasible. In fact it's centred on: The modelling of the items involved in the nondestructive inspections (materials, dcfects, structure excitation, equipment's responses) and of their mutual inter actions. This with the aim to: provide powerful tools allowing the designers to get infonnation about the inspectability problems; make available a detectabil ity analysis tool supporting the devising of the inspection procedurcs with det ectability analysis, thus contributing to the cost and reliability optimisation of the inspections; exploit the NDT technologies, sustaining their application as materials and defects characterisation methods. The development of advanc ed nondestructive teclmiques and analysis methodologies for measuring mechanica l, electromagnetic and thermophysical quantities, with the aim to strictly link the inspection methods with the material properties and defect typology, as we ll as with the structures characteristics. The development of tools for the l ogical and functional integration of the previous approaches in tenms of liaiso n among different techniques. This will make available a more comprehensive and user friendly diagnosis tool on one side and will allow a complete integration of the NDT modelling with the CAD system. The modelling of the inspectability and detectability problems are the programme pivot: they involve all the aspect s of the NDT techniques, specially with reference to the forecast of real NDT equipments responses to modelled dcfects in CAD-dcfined parts. The involved ND T techniques are: Ultrasound, Neutron Radiography, Thermography, Moir Interfer ometry, Automated Visual Inspection (Shape from Shading) , Eddy Cunrent. The dev elopment of the models will be supported by an extensive experimentation that w ill be ananged so to take into account some of the most critical diagnosis prob lems from the inspectability and/or cost viewpoint, such as: porosity percentag e measurements and discrimination between resin rich areas and voids in composi te structures; corrosion detection, sizing and discrimination in metallic struc tures; residual stress measurements; repair intervention drive and structural r eliability characterisation. In particular, a comparison between results obtain ed from NDT techniques and destructive testing will be perfonmed. This will all ow a complete validation trial through two levels: (i) model validation by NDT; (ii) NDT validation by destructive testing. A specific effort will be devoted to realise the integration of the developed methodologies and models in terms o f CAD link and multi-teclmiques inspections. This will be carried in parallel w ith an active participation at CEN level in collaboration with the Energy domai n and provide soflware products w ith grcat possibilities of dissemination. Energy effficiency for customers is an absolute obligation in most important markets (Japanese, European and USA) and should be guaranteed as a first quality step. Ice has inconvenient properties for the regular working of most cool equipment. If thick layers of ice deposit on the serpentine cooler of the refrigerators the equipment performance decreases. Nowadays the defrosting control is made according to climate and other environment constraints (temperature, humidity, etc) and by human experience on the matter. The main objective of this research project is to develop a innovative sensor to detect ice on the refrigerator circuit and correlate it with environmental variables in order to control the cooler function. The system will be auto parameterised, as it won't need any adjustments depending on the cool equipment destination. The new system will permit to control automatically the defrosting process, thus achieving great energy savings and costs reducing with the process automatization. The new system will also be developed in a way to be economically feasible and adjustable to all kind equipment thus ensuring its market potential. The system development will be based on two important approaches: - A Peltier based process for detecting thin ice slices. The process is based on a precision resistance and a properly matched electronic block for signal processing and output the measuring time needed to heat and cool a body. - An ultrasonic approach based on the measurement of the propagation features of those waves over ice and water. This process is more elaborate than the above one and seems more complex but it should compared with it from the technical and economical points of view. The consortium is composed by SMEs from different EU member states (Portugal, Spain and Germany) sharing the same problems and interests in reaching a technical solution for the defrosting process and control resolution. The variety of countries involved will ensure a faster exploitation of results by the transfer of the new system to other countries in side and out side the European Union. Classical systems have proved their ability to provide both qualitative and quantitative information on part deformation. Being a global technique and having a high sensitivity, holography is well suited for the analysis of part behaviour under mechanical or vibration loading. The applications were however restricted by the laser and recording media characteristics. PDHS project has developed a holography system that uses pulsed laser illumination (not sensitive to environment perturbations, fitted for dynamic measurements) and CCD recording (digital data enable quick quantitative analysis) . Two systems have been provided throughout the project. The first one is a "1D measuring head" system which has been validated on the applications provided by the industrial end-users. It has been turned into a commercial system that is already available on the market. Based on these first promising results, it has been possible to develop a second system with the aim to achieve 3D measurement. This system was ready for validation a few months before the project end. Having proven high performances, it should be available as a commercial system by mid 99. With regard to the traditional sector of plastic processing, gas (assisted) injection moulding [GAIM] is a technology with a high added value. GAIM products are characterized by one or more parts with a regular solid outer wall and a hollow core. Depending on the application, various advantages can be achieved by the application of GAIM: (1) greater freedom in design phase of moulded products, (2) savings of weight/material, (3) increased stiffness, (4) higher productivity, (5) improved dimensional stability especially of large products, (6) lower machine processing cost (use of less expensive machinery or less wear due to lower forces) (7) better surface quality, flatness and tolerances. Typical GAIM products are: hand grips, bumpers, dashboards (automotive sector) , crates, beverage boxes, television cabinets, house hold and furniture applications. GAIM is an existing technique, which has been implemented in the European plastic moulding industry only to a very limited scale. The main cause is the lack of knowledge in the sector concerning design and manufacture of GAIM products, the (expensive) quality control and missing process control. Therefore the major goal of the project was to develop practical design and processing tools. The main objectives of the GAIM project were: - to improve the knowledge of design and manufacturing of GAIM products, especially when using fibre rein-forced polymers; - to determine design rules and processing conditions/criteria for GAIM products; - to develop practical CAD and CAE tools for GAIM products and to improve these products, i.e. the simulation programmes GAIM-Worx (TNO) and Cadmould-3D (IKV) ; - to develop an in-mould ultrasonic measurement system [US-IMM) ] which acts as closed loop process monitoring (quality) tool for GAIM. The work programme was arranged in such a way that it follows more or less the life cycle of the introduction of a new product (line) . The project basically consists of 3 phases: the research and development phase, the implementation phase and the test phase. Each phase consisted of a number of subtasks. A new US-IMM system has been developed capable of measuring important properties of the GAIM process and of a GAIM product. The US-IMM system can be used as a quality monitoring system. The US-IMM system, developed by Krautkrämer en tested by IKV, employs only one newly developed US sensor, operating in pulse-echo mode. The sensor, mounted behind the mould platen, can measure through the steel mould wall. Different research institutes working in the ultrasonic measurement area have not been able to accomplish this. The new sensor set-up does not leave surface marks on the product. So far this was un-avoidable and is still state-of-the-art in ultrasonic inspection of conventional injection moulding. The "time of flight" curve (TOF curve) , the measuring signal of the US-IMM system, contains characteristic GAIM product and processing properties. The TOF curve appeared to change with changing wall-thickness of the part resulting from temperature changes during cooling (wall shrinkage) and the imposed gas pressure profile (gas pressure - time) . In other words, the TOF curve depends on the internal conditions within the part. Therefore, the direct continuous measurement of the wall-thickness turned out to be very difficult and was not pursued further. Krautkrämer developed software, which allows monitoring and recording a TOF-curve over the whole cycle time. The gas bubble formation, the removal of the gas pressure, the formation of an air gap in the mould, fingering, gas breakthrough and foaming can be deduced from the TOF curves. The residual wall thickness of a gas channel can be measured indirectly from the TOF curve. Innovative Aspects : Existing GAIM design and processing guidelines (IKV) formed the basis for a new set of guidelines. The design guidelines for rod-shaped parts and some basic processing guidelines were updated with new experimental and literature results. The guidelines were extended with topics on ribbed GAIM plates (gas channel distribution and cross sections) and spill-over cavities. Gas sealing of a mould in the parting line and ejectors is a new topic. The process guidelines were extended with the gas counter pressure technique, "gas needle" problems and "self-made" gas needles. Additionally, a patent review was carried out by IKV. Information on 80 patents (title, number and short description) was made available to the partners in an Excel-file, which allows searching the patents by key words. However, as the GAIM patent matter is complex and changing every month, suggestions or recommendations were not added to the design guidelines. The patent review should just help the partners to create solutions and ideas, and to make them aware of the legal state-of-the-art, when developing own GAIM variants or products. The existing Cadmould-3D software (IKV, Simcon) was improved; based upon experimental results, the shape model for the gas front was modified. PolyWorx developed a new software package, called GAIM-Worx, on the basis of the former pi7 software of TNO. For simulation of the GAIM process a 3D-flow model is used, without the need of additional input data (when compared with the now available, commercial 2.5D codes) . Moving cores are incorporated in GAIM-Worx. More than seven GAIM products (industrial cases) have been designed/made by the participating injection moulders (Norplast-Lamaf, Bekuplast, DPB Plastics, Hofbauer, StructoForm, Promolding and MöllerPlast) .
