25 kV overhead hard drawn Copper Contact wire

We are facing the problem of unexplained breakage of contact wire
of 107 square millimeter ( one fourth of a square inch ) which is kept
under 1000 Kg ( 2240 pounds ) tension.
It carries current to electric locomotives through a Pantograph
which maintains 7 Kg pressure.
Any suggestions for preventive diagonostics and testing of contact
wire before stringing ?

Hallo Mr. Bansal.
I suggest that the copper wire is eddy current tested before installing. Use this to detect cracks and splits in the wire, and also to detect local inhomogenieties in the wire.
Is the supplier in India or elsewhere in the world. You may be able to specify tested wire in yiour purchase.
The problem may also be caused by local arc burning of the wire from disconnections and recommections of the locomotives whilst in service.

Sensors are available for different AE-frequency ranges optimized for corrosion and fatigue crack detection and other applications. The ISAFE 3 sensor system consists of an AE-sensor (model ISAS3) certified according to ATEX/IEC for installation in zone 0, gas group IIC, IP68, 20 to +60 °C, and a signal isolator (model SISO3) certified for installation in zone 2. An ISAS3 sensor can be mounted in atmosphere or submerged, e.g. in water or crude oil. It is supported by mounting tools for temporary (magnets) or permanent (welded) installation.
